Challenges Before Installing the 5 Ton Single Girder Overhead Crane

The customer's indoor workshop has the following challenges ah, so our engineers need to consider the following factors when designing cranes.

1. Limited Ceiling Height and Support Structure

The workshop's ceiling height was barely 10 meters, and existing HVAC ducts and lighting fixtures took up much of that space. Traditional twin girder cranes required additional headroom and new support columns, which the plant could not provide without extensive renovations. The customer required a low-headroom crane that could maximize hook lift in a limited vertical space.

2. Insufficient Floor Space

Ground-mounted cranes, such as gantry or jib versions, are not practicable when floor space is limited by heavy gear and dense pipe networks. Foundations and transit lanes must stay clear, yet existing equipment frequently blocks these places. Erecting new supports may necessitate costly pipeline relocations or trenching closures. Overhead cranes employ building-mounted runways and girders to traverse barriers without touching the ground. This method maintains workspace, prevents interference with industrial lines, and reduces civil labor. Single Girder Overhead Crane Structural Features

Yuantai proposed a single girder overhead crane from our standard series. Key design elements:

  • Girder Profile: The bridge's hot-rolled steel I-beam with strengthened flanges can withstand a full 5-ton load without bending. The flange thickness and stiffener placement were guided by a Finite Element Method (FEM) analysis, which kept midspan deflection below L/800. The girder is protected against corrosion and industrial pollutants with a protective undercoat and two-component epoxy finish.
  • Low‑Headroom Trolley: To optimize hook lift with just 2m of beam clearance, the trolley is underslung beneath the girder. Its compact gearbox and drum assembly are positioned as close to the beam flange as practicable. High-precision spacers place the load block perfectly below the beam web, providing an additional 300mm hook travel compared to ordinary trolleys.
  • End Trucks: Each end carriage features four forged-steel wheels with sealed roller bearings. The wheel treads are machined to ±0.05mm tolerances to match the runway rail profile, ensuring smooth and vibration-free travel. Integral shock absorbers and polyurethane-lined buffers at each end of the runway absorb impacts, protecting the rails and wheels from damage.
  • Span and Lift: This unit has a 6m bridge span and an 8m under-hook lifting height, which exactly complement the site's bay width and ceiling limits. The wire rope hoist, powered by a 15-kW motor and dual-speed gearbox, offers lift speeds of 2m/min (precise mode) and 10m/min (rapid traverse mode). The built-in weight limiter and upper/lower limit switches assure safe operation across the whole height range.

Wire Rope Hoist Configuration

Its small size maintains the crane's modest headroom requirement without losing torque or speed.

2. Wire Rope

We used an 8mm diameter, 6×36 compacted strand wire rope with a tensile strength of 1960 N/mm². This design features a steel core with six outside strands of 36 wires each, balancing flexibility and fatigue resistance. The rope has a safety factor of 5:1, exceeding industry norms for a working weight of 1000 kg. The rope's compressed shape also resists internal wear and keeps lubricant for longer periods of time, decreasing the need for maintenance.

3. Motor

The IE3-efficiency, single-speed electric motor provides consistent thrust for big lifts. The motor's class F insulation and IP55 rating allow it to operate at full capacity for lengthy periods of time without overheating. Vibration-damped mounting feet isolate motor vibrations from the trolley frame, extending component life and decreasing noise.

4. Limit Switches

Mechanical upper and lower limit switches prevent over-travel on the drum. Each switch has a roller-cam actuator that trips when the rope approaches its safe winding limit. The switches instantly stop power to the hoist motor, preventing cable overwind and drop-off.

5. Dual‑Mode Lifting

The hoist, which is mounted directly on the trolley, can lift at both rapid rates for hook positioning and slowly and precisely for final load placement. Operators pick the mode using the crane's control panel or pendant, which effortlessly switches between rates to meet workflow demands. Pendant Control System

The pendant control system provides a dependable, ergonomic interface for all crane motions. It has discrete hoist up/down buttons as well as separate bridge travel controls, all of which are labeled with intuitive iconography. A mechanically latching emergency stop switch cuts power to all motions and locks until manually reset. We chose a wired pendant over a radio remote to prevent signal interference in the metal-dense work area and reduce battery maintenance. The pendant cable is equipped with a durable, oil- and wear-resistant drag chain and an IP65 grade for dust and moisture protection, providing reliable operation even in tough industrial situations.

Operational Performance and Testing of 5 Ton Overhead Crane

Customers receive our cranes immediately after the organization of personnel to test, the test is mainly divided into overload test and and full load test, the final test results are as follows:

1. Overload Test Procedure

Following installation, the customer conducted an overload test at 125% of the rated capacity (6.25 tons). This static test held the maximum weight for five minutes, with no deformation or brake slip detected. The structural deflection at mid-span was less than 5 mm, falling below the L/750 limit for a 6 m beam (≤8 mm).

2. Load Test Protocol
