This case study shows how a metal fabrication plant addressed heavy-lifting issues by installing customized overhead bridge cranes and a semi-gantry crane. The customer had enlarged its plant and required heavy-duty lifting devices for both indoor and outdoor activities. Indoors, heavy-duty 3-ton and 10-ton single-hoist overhead bridge cranes were needed to handle huge steel dumpster bodies and subassemblies on the shop floor. A 32-ton semi-gantry crane was built outside to transport huge goods in the yard, including completely laden dumpster containers and large steel components. As part of their facility expansion, these new cranes addressed the customer's need to carry large, heavy objects in a safe, efficient manner.

Customer's Heavy Lifting Requirements

The customer is a steel fabrication plant that manufactures large metal dumpsters and containers. As part of a new plant extension, they needed to handle heavier loads and higher production throughput than before. Specifically, the plant required multiple overhead cranes inside the workshop to lift and move heavy steel parts (primarily the dumpster bodies and frames) during fabrication, welding, and assembly. These indoor cranes had capacities of 3 tons and 10 tons, each equipped with a single electric hoist. The tasks included lifting welded container frames onto welding tables, inverting heavy dumpster shells for bottom installation, and moving completed units to storage or painting areas. In addition, the customer needed an outdoor crane capable of lifting much heavier loads on the factory yard. A 32-ton semi-gantry crane was selected for outdoor use. This crane, with one end running on rails attached to the building and the other end on ground rails, would be used for tasks such as loading full containers onto trucks, stacking heavy scrap bales, and moving large raw steel assemblies that the indoor cranes could not reach. The customer chose these crane types because overhead cranes offer efficient load movement without occupying floor space. In contrast, forklifts would require clear floor aisles and multiple operators to do the same heavy lifting, which is slower and less safe. Overhead cranes lift above the floor, reducing congestion and the risk of collisions. In summary, the customer needed reliable crane systems to handle the heavy, bulky metal components of its products, improve material handling efficiency, and maintain a safe working environment.

Pre-Upgrade Challenges and Limitations

Prior to installing the new cranes, the plant faced several material handling problems. The customer's old lifting methods relied on forklifts, hoists on spot beams, or manual handling for many tasks. These outdated systems couldn't keep up with the workload", causing frequent delays in moving materials and frequent breakdowns. For example, moving a heavy welded dumpster frame might have required multiple forklift repositionings or manual rigging, which slowed production. The delays in material flow disrupted welding and assembly schedules, leading to missed deadlines.Safety was another concern. Without dedicated overhead cranes, workers had to perform more manual lifting or operate forklifts in crowded areas. Maintenance costs were also high: older hoists and improvised lifting gear required constant repair or replacement, adding to downtime and expenses. In short, the existing handling equipment was inefficient and labor-intensive.

Customized Crane Solutions and Design

To meet the customer's needs, the crane supplier (Yuantai Crane) engineered and supplied a set of custom overhead cranes and a semi-gantry crane. All equipment was designed to the required capacities and tailored to the plant layout.

1. 3T and 10T Overhead Bridge Crane Systems

For indoor operations, we provided two heavy-duty overhead bridge cranes – one rated at 3 tons and the other at 10 tons. Each crane is a double-girder bridge crane equipped with a high-capacity electric hoist. The double-girder design was chosen for added rigidity and stability under heavy loads, while the single hoist (one lifting point) simplifies control and reduces complexity. The cranes were engineered with spans and lift heights matching the building dimensions: the hoists can travel the full length of the workshop on parallel steel rails, giving full coverage of the work area. Key design features include robust steel girders built to heavy-duty (A5/A6) service classifications, precision welded connections, and heavy-duty end trucks for smooth travel. The hoists are outfitted with variable frequency drives for smooth start/stop control and adjustable speed, allowing operators to position loads accurately. Advanced safety devices such as electronic limit switches, emergency stop buttons, and overload protection were integrated. The electrical systems were customized to the plant's power supply (e.g. configuring 220V/60Hz for the smaller crane) to ensure reliable operation. Overall, the 3T and 10T overhead cranes were engineered for precise maneuvering of heavy components in tight indoor spaces.

2. 32T Double-Girder Semi-Gantry Crane

We designed a 32T double-girder semi-gantry crane for heavy outdoor lifting where full runway construction is not practical. A semi-gantry crane uses one freestanding leg on ground rails and one end running on an existing overhead runway, so it supports heavy loads while saving space and civil work on one side. Our 32-ton model uses high-strength steel girders and a rigid braced leg to ensure stability for heavy-duty A5/A6 operations, with spans typically from 15 to 30 meters and customizable lifting heights. The bridge-mounted trolley and hoist provide smooth horizontal travel, and variable-frequency drives give precise lifting and positioning control. Operators can use a pendant control or optional wireless remote, and safety options such as load limiters and anti-collision systems can be added. This design reduces foundation and runway construction costs, simplifies installation and maintenance, and keeps one side of the floor area open for traffic and operations. Optional features include walkways, an operator cabin, lighting, and alarms, making it a powerful and flexible solution for outdoor yards that need to handle very heavy loads efficiently.

Handling Diverse and Challenging Tasks

1. Indoor Metal Dumpster Handling

After installing the new 3-ton and 10-ton overhead cranes, the customer greatly improved indoor metal dumpster handling in their shop. The cranes now perform all heavy lifting tasks, from flipping raw welded dumpster shells onto assembly tables to moving finished dumpster bodies to painting areas. They also lift and align accessories such as lids and undercarriages with high accuracy. A single operator controls each lift using a radio or pendant control, which allows precise positioning with minimal drift. This precision reduces the risk of product or building damage and keeps walkways clear because materials move overhead instead of across the floor. Continuous crane operation during each shift reduced manual labor and simplified material flow across the facility. Handling time dropped sharply, and assembly speed increased because tasks that once required multiple forklift moves are now completed in a single crane lift. Overall, the overhead cranes improved safety, boosted throughput, and made the production process faster and more efficient.

2. Outdoor Heavy Load Operations

The 32-ton semi-gantry crane significantly improved outdoor heavy-load operations in the yard. It now lifts large items that were previously difficult or impossible to handle, such as fully loaded dumpster containers weighing over 20 tons, bundles of scrap steel, preloaded material racks, and heavy machinery parts. Its high hook height allows stacking and handling of tall loads without interference. Even in outdoor conditions, the crane delivers precise and stable lifting performance. The single-leg semi-gantry design reduces the footprint and lowers overall cost compared to full gantry systems. Unlike forklifts, it runs on fixed rails, so it does not block traffic lanes and can move loads through tight spaces with fewer obstacles. Built-in safety systems help prevent collisions with structures and personnel, reducing operational risk. As a result, tasks like loading large machine components onto trailers or moving concrete forms are completed faster and more safely, with the client reporting that work that once took a full morning can now be finished in less than half the time.
